  I have made some of my own modular terrain for 40K.  The terrain is very simple to make, but the problem is storage.

Materials

8' x 4' MDF  (You can usually get this cut where you buy it)

Enough textured polystyrene ceiling tiles to cover the boards  (they are annoyingly measured in cm)

Wallpaper paste

Paint

Varnish (optional)

Equipment

Craft knife or Stanley Knife

Paintbrush

Sandpaper (bear with me!!)

Hot wire cutter (optional, but recommended)

Method

  1. Sketch out your boards, to scale, on small pieces of card

  2. Add roads.  To make sure they connect, mark points ˝ way across the short end, and an equal length from the corners on the long sides as shown below.

  3. Cut the boards to size (I recommend 2' x 4' but any size you like really)

  4. Paste the tiles onto the boards, starting in one corner.  Work with whole tiles before filling gaps with scrap.

  5. Leave to dry, then trim the edges with a knife or a hot wire cutter.

  6. Mark on the points that you put on your card models

  7. Mark on roads and rivers.

  8. Use the sandpaper to flatten the roads and distinguish them from the terrain.

  9. Cut the rivers and peel off slowly and carefully.

  10. Paint your boards.

  11. Leave to dry and then fight on them OR

  12. Varnish them (so long as it won't melt the polystyrene)

  13. Leave to dry then use for gaming.

Problems

Polystyrene is very soft and breaks easily, so be careful.  It is worth it though as 3 boards give at least 12 variations for a 4' x 4' that I can quickly think of without being confused.

Paint doesn't always go over paste, so watch the paste.

Watch yourself with the knives.  Games Workshop warn you to be careful, so I might as well warn you too!
